Progress:

Inner bumper brackets are modified to move the bumper in about 3/4" (fore/aft) and narrowed the ends about 3/4" each to tuck it closer to the body:











And the hood pins are installed.   I beefed up the factory hood bumper mounts that I reused as hood pin mounts (I didn't trust the wimpy spot welded pieces).  They were boxed/reinforced with fully welded 16 gauge sheet metal.



Next up is outer bumper brackets, fixing a lower (framerail) bumper bracket mount that was damaged previously, then I'm going to weld the bolts into the bumper instead of having the carriage bolts (the goofy ones now are just to make it easy to install/remove/adjust).   Then I need to tweak the valance sealing to the intercooler and fix headlight alignment and front sheetmetal is DONE.    The driver fender/door area needs a touch more clearance then the doors/fenders are done.   Finally I want to tighten up the rear bumper fitment.

Oh and I tried to TIG weld aluminum intercooler piping.    Yeah, that went badly.  I need more practice.  I'm good at making melted aluminum puddles though!

Thanks!   The bumper work was pretty easy at least.   Probably only a couple hours between fitting it up and building the brackets, so not too bad.   I've got 3-5 more hours into the front bumper, at least, then 6-8 hours into the rear, and 3-4 into the valance and I should be about done with major body work, which will be nice.

I redid an endtank where it grabs the coupler on the intercooler, but that's MUCH thicker metal and it wasn't super pretty.  Looks nice after grinding though, hahaha.

Need to do the 90* fittings on the turbos next... to see if they'll fit where I have them.  If they don't I'm going to go watch TV and pout.

Turbos look like they'll fit great with the 90* fittings on.   Also my TIG skills are getting at least a tiny bit better, though I have about 100 years of practice before I don't suck.

This is the second turbo I did, the first one came out about 80% this good.   Welds went okay, just a bit less pretty.

Aluminum is a tough one to learn, it can be so frustrating. I will say that once you get it down it is very satisfying to work with. I build so much stuff out of alloy now just because I like to weld it. Bumper looks great tucked in.

The welding looks great man.... you must have been given some good advise or been practicing.  Mine doesnt look near that good and Ive had my welder for two years.

Well most of that was fusion welding.   The big thing I figured out was pedal pulsing + directing the puddle with the arc on the torch to go where I want.   Getting the pedal control closer seems to be a lot of it.   It seems like if I can get a puddle, I can work with it pretty well, just getting the puddle to behave is where I still struggle.    Save compliments until I can make thin tubing look good, hahaha.   Oh and I'm starting to get a bit of a feel for feeding rod (LOLz).

So, not beautiful by any means, but it'll look fine with wrinkle black on it anyway.  ;)



1.6 mm intercooler piping.   The hardest part for me is getting the tack welds right.   Most of these are awkward and I still struggle with keeping the torch close to 90* to the piece and moving around the pipe, but when I get going in areas I can actually lay down some pretty decent looking welds.   Trying to concentrate on flowing everything into the metal nicely.    I did a practice weld and 4 on my actual intercooler pipes and they all looked about like this, with some of the later ones getting a bit more consistent.   I did have a couple tiny (think 1/8" hole) gaps that I had to fill and I'm starting to get the hang of doing the dabs to fill them nicely.   Getting that fitment PERFECT helps me a lot with it.   Oh and I was able to do the last 3 welds without dipping my tungsten in the weld which for me is a hell of an accomplishment, LOL.   That takes some practice and I was spending a lot of time grinding tungstens, haha.

Anyway, I'm pretty happy with it for having about 45 minutes in total experience welding aluminum.    Maybe in 20 years I can make some Speedfab level stuff.

I'm about 80% done with the passenger charge pipe, but then I have to "T" the driver side pipe into (it will run under the oil pan and merge in).   That's going to suck to get fit up perfectly.  And I mean really, really suck.  Haha.   I need to order 2-3 90* pipes to build the cold side of the charge pipes, since I murdered 2 of them trying to learn to TIG the tubing the other night (whoops).    Next up after the charge pipes will be exhaust, then brake/fuel lines and finishing the bumper fitments/brackets.   

Ah, yes, I think I need to tweak the front bumper location a bit, it sits a bit high vs. the valance now, but I've only looked with the car in the air, so it may be fine.
